Have had my TR5MP for a month now and can truly say its been an enjoyable month however, the build quality is crap. On my TR I just noticed that the left plastic section covering the tft has more of a gap then the right side, and the top right plastic section next to the camera is not seated properly and after having tried pushing it together I dont think it ever will. So I will be returning it to Ebuyer here in the UK and have just finished filling in their online returns form, I hope they accept this otherwise im screwed :(.

ive had 2, a tr1 and tr3. the only thing remotley looking like a cosmetic defect was that on the Tr1 the battery wiggled a bit when in place. That was fixed on the TR3 that i use now. with such tight tolerences, i’m amazed with the job Sony seems to do building these boxes. happy happy happy and i one fussy b@!#Ard.
the gap on the left of my montion eye is significantly larger than the one on the right. I kinda of accepted it as a “standard” defect and never bother to send it back ... :?
there gap on the left side of the optical drive bezel is not consistent with the right..never notice that before the dvd-rw upgrade. its not that noticable but..its there. :?

I can’t comment on the drive because i got up from in front of the TV having forgotten to close the drive tray and kicked it sending the TR flying. So it kinda changed the algnment of the door, but hey, still works like a dream.
My friend has had his G4 Mac powerbook back to Apple 5 times and they are normally very good with build quality, so i guess he just got a lemon. They said next time he returns it he gets a new one even though it’s out of warranty.

I too have have this problem, although it is reversed, the right side has the gap. Although I go tmy refurbished so I expected some imperfections. I believe simply opening up the top and messing with it would fix the gap problem, but I have yet to gain the courage to take such actions.
I have two minor defects with my new TR3, but they’re almost unnoticeable:
1) the wireless switch wiggles like crazy… very loose… shouldn’t it be kind of a snug fit?
2) the left mouse button sinks in a bit more then the right mouse button… and it also makes a ‘twang’ sound if you press down on either the far right or left side of that same mouse button

I dont think it is a defect… the switch is still tightly connected to the hardware anyways. I think these are just those tiny quarter of a millimeter imperfections that come from mass production.
